What equipment route is usually considered?
Ketchup is commonly filled using positive-displacement or piston-style equipment with a nozzle and cut-off system selected to control strings and drips. Bottle stability, narrow necks, trapped air, fill level and closure application should be tested at the intended product temperature.
Characterise ketchup after mixing, transfer and holding
Ketchup may thin under shear and recover after standing. Pumping and agitation can also introduce air, which affects dose, fill level and foaming. Trial product should be supplied to the filler in the same way planned for production.
Include pauses in testing. The first fill after a stop can expose nozzle tails, product settling or pressure changes that are not visible during continuous cycling.
Shear response
Compare flow before and after normal mixing and transfer.
Air entrainment
Observe bubbles, foam and dose variation after product handling.
Stringing
Assess shut-off at normal rate and after a planned pause.
Temperature
Record how the intended filling window changes pressure and flow.
Select the filling route for the actual ketchup pack
Upside-down squeeze bottles, conventional plastic bottles, glass jars, pouches and sachets present different requirements. Base stability, neck entry, cap orientation and the cleanliness of sealing surfaces are central to the machine choice.
| Stage or factor | What to define |
|---|---|
| Squeeze bottle | Control empty-bottle stability, neck entry, fill level and recovery after conveyor contact. |
| Glass bottle or jar | Support the pack, protect the finish and coordinate filling with the selected closure. |
| Pre-made pouch | Open and support the flexible pack while keeping the seal area free from product. |
| Sachet | Match the dosing system to film forming, seal integrity and accurate cut-off. |
| Foodservice container | Review larger dose, handle position, cap torque and lifting or case packing. |
| Multi-format line | Define guides, nozzles, cap systems and realistic changeover time for every pack. |
Build the dosing system around clean cut-off and bottle control
A suitable piston, pump or other dosing principle must be combined with enough inlet and outlet area, a stable product feed and a nozzle designed for the bottle opening. Accuracy alone does not prove acceptable presentation.
Maintain a stable feed
Control hopper or vessel level so the filler does not alternate between starvation and overpressure.
Meter the dose
Prove repeatability at minimum and maximum pack volumes.
Enter the bottle cleanly
Align the nozzle without contacting or deforming the neck.
Control the fill profile
Adjust speed or nozzle movement to avoid trapped air and splash.
Shut off positively
Assess anti-drip, suck-back or mechanical cut-off with the real ketchup.
Release to capping
Keep bottle pitch and neck condition consistent for cap placement.
Use pack volume and run length to choose the automation level
A small producer may gain most from a semi-automatic piston filler and organised capping station. Automatic filling becomes attractive when repeated bottle formats, sustained orders and repetitive handling justify conveyors, cap feeding and integrated controls.
Single-head semi-automatic filler
Flexible recipes and packs with operator presentation and straightforward clean-down.
Compact automatic filling and capping
Conveyed bottles with repeatable nozzle position and coordinated closure application.
Multi-head bottling line
Automatic bottle and cap supply, inspection, labelling and end-of-line handling.
Trial both the ketchup and the least stable bottle
Use the commercial bottle and cap, not a convenient substitute. Run enough packs to observe bottle handling, fill level, nozzle contamination and cap application after normal product replenishment and stops.
- Thickest and thinnest normal ketchup conditions
- Smallest bottle neck and largest dose
- Lowest-stability empty squeeze bottle
- Foam or air after normal transfer
- Nozzle cut-off and bottle exterior cleanliness
- Cap feed, placement and application result
- Label adhesion on production bottle surfaces
- Sustained rate including replenishment and changeover
Common questions
Positive-displacement and piston filling systems are commonly considered because ketchup is viscous, but pump, valve, nozzle and cut-off should be proven with the actual recipe and pack.
Use a nozzle and shut-off method matched to the product, maintain stable feed conditions and tune the fill profile. Test continuous running and the first cycle after a pause.
Yes, subject to stable bottle presentation, compatible neck entry, controlled fill level and a closure or sealing route designed for the selected pack.
Potentially, but both ends of the viscosity and foam range must be compatible with the selected product path, settings, accuracy requirement and cleaning method.
